Not overjoyed with manifold bolts breaking on their own. I hear this is a common 6.0 problem.

Any advice on removing broken bolts appreiciated.

 

If I am messing with this anyway, has anyone had experience putting headers on their truck? Is the EPA crap that you need to allow for just cost prohibitive to even trying to install headers?

Not a 6.0 problem. All Gen 3 V8's have this problem. My 6.0 has 3 broken. Depending where you are, you can do long tubes and tune out cats. Or use shorts as just a replacement for stock manifolds

You can get 'clamps' that bolt into other unused holes in the head for the end-bolts, particularly good for the rear ones which are hard to get at straight without removing the head. For the middle ones, the usual easy-outs, welding a nut on the end, EDM to burn it out, drilling it with a left-hand bit.

Is there any need to replace the manifolds or just ez-out the old bolts and install new ones on the old manifolds? I have 3-4 bolts broken off and haven't messed with it yet because there's no signs of exhaust leaking.

The clamps can be put on without removing the manifolds, but they only are available for the end bolts. I could get clamps on the two rear ones and the drivers front, but the passenger front had some accessory in the way or using the bolt holes for accessories.

 

I had 5 broken off bolts [all the end ones, and one of the middle ones] and had really good exhaust leaks [sucking in air], which really was screwing up the O2 sensors, which made the engine run very poorly [computer made the engine max-rich].
