Front Differential Noise

My front differential noise makes a low clunking noise, even when I'm not in 4WD. I tried replacing the actuator yesterday, but it still does it when it was on the lift and manual turned the wheel. It's coming from near the actuator. I turned the actuator about one full turn out and it stopped doing it. Any ideas? The transfer case switch seems to be working fine. I took the actuator out, hooked it up, it expanded/retracted as I put the transfer case in/out of 4wd. It's a manual transfer case by the way.

You need to have the right axle shaft and tube assy removed and inspect all the components ,,,

As the actuator is moving the gears may not be lined up and as the gears rotate into position I believe you will get a rather aggressive sound as the collar slides over the mating gear ,
