I noticed I had a lot of rust on my doors. It's where the two skins come together on the bottum. It even started pushing the bottum lip out. I scraped it down and had some chunks of rust actually come off. I ended up painting them with some Eastwood Rust Encapsalator paint. I put a lot of paint on there hoping that will stop the rust for now. I looked at some other trucks and they were not bad like mine. Is this normal. Thanks

do you rust proof your vehicle. If you do then there should be some oil residue in there that would prevent rust formation.

I have an 04 also and my doors are doing the same thing....I went to the dealer and they said it is not covered by the rust-through warranty.. I may try what you did to keep it from going through to the outside of the door. It really pisses me off that a 6year old truck is having this problem.

Not covered or the warrany is out. It started out in 04 being covered.

my warranty (6year rust through) does not run out until mid November. I was told by the dealer what GM means by rust through is a hole rusted all the way through the sheet-metal.

You're not going to stop that rust.... it's coming from the inside out. The only way to "stop" it is to separate the door skin from the inner structure and grind everything down, use some rust converting primer (like the eastwood stuff you used on the outside), put a corrosion inhibitor on it, and re-assemble. Now, all you can really do is nurse it along and try to prevent rust-through as long as possible.

 

Most of the time this kind of problem is a result of not adequately caring for the vehicle over its lifetime, cleaning and drying dirt from the bottom of the door every time you wash (which should be at least weekly) to prevent moisture collecting there (at least as much as possible). You'll want to be VERY conscious of this from here on out.

In that particular area, you won't see a "hole" for quite some time.... the steel there is three layers thick. You may however see the door skin separate from the inner structure over time if nothing is done to at least slow the rust's progress in eating the metal.

Yeah...I will also take the door panel off at some point and put some paint down into the door to help. Can these doors be unbolted or are they welded on as well.

 

You mean the door panel? That will come off easy, but the inner structure is held together with the outer skin by a combination of welds and a strong bonding adhesive. It will come apart, but it's not exactly a fun job. If you do decide to go that far with it, you'd be best to contact a body shop as they have special tools for re-skinning doors that would make the rust repair easier (though not cheap).

 

Whatever you do though, just make sure not to plug the factory drainage/weep holes. That will only make the problem worse.

Haven't seen a GM SUV/Truck without that yet. My '03 TrailBlazer had it, my '05 Suburban has it. The '05 Suburban has been rust treated as well. Nowhere near as bad as those pictures, but it does have it.
