2015 Sierra Projector Lenses

Long story short, I replaced my HIDs that burnt out with another set. In doing so, I also took my headlights off for the first time in order to drain the moisture that accumulated in them, and to seal them back up. After reinstalling my HIDs, I noticed the beam pattern was different. I have these shadows and jagged edges in the beam pattern that were never there before. The light does not have a crisp line at all, and the light mostly focuses forward and doesn't have hardly any light down on the ground in front of the truck.

Is there any sort of adjustment to the factory projector lenses that could be causing this? From everything I've tried there isn't, and they seem to be working properly but I just can't understand where these jagged edges are coming from. It is 100% not the lights as I troubleshot those to no end.

If there isn't any adjustment, are there different lenses that can be swapped into the factory headlights? Really not trying to spend $900 on a whole new headlight setup. Open to suggestions!

re check bulb installation. sounds like one tab isn't properly in the retainer

Have checked in dozens of times and messed with all of that. Its nothing with the bulbs. It SEEMS like it is, but I truly think something got knocked out of place in the projector lenses or something. The light pattern is just really off.

Did you make sure nothing fell inside the projector housing and stuck to the inside of the lens like some tiny existing pieces of permaseal/dust/dirt? Highly unlikely but worth a shot.. Post some pictures when you get a chance.

There are multiple threads on here that swap 3" FX-R projectors and the cutoff line/output is far superior compared to stock. If I were to open mine up again I would either do this or the retro-quik kit from TRS. Cheaper option rather than buying a whole new assembly if all else fails.

Yeah I was looking at those recently. I already have TRS HID's. How hard are those projectors to swap out? Any fabbing that needs to be done?

You just have to bake the headlights to soften up the permaseal, take the lenses off, and swap out the projectors. The retro-quik kit bolts right up to the existing 4 mounting points. Cutoff looks pretty dang good on these! Only downside is you'd need a D2S HID kit it looks like.

I did the retroquick system and found it easier to cut the rear of the housing apart and install the projector that way then seal it back up. Here’s my walkthrough.

Seems like a bit more work than I am interested in doing. Might just keep running these and deal with it I guess. Might upgrade the ballasts from 35w to 50w at some point.
