Back to hillwoods post"isolate",what about unplugging connection at front diff.,then go thru selection on transfer case,see if problem is still there?

And another check,what about hot wiring front diff.then go thru selection on transfer case, with both of those,you should be able to isolate sounds

It seems it has to be rolling, yes, because one of the times I tried to figure out what the conditions were to cause the issue, we shifted from 4hi to 2 hi, pulled over and waited for a minute or two, and then maybe 10 seconds after we started moving again *WHAM* it shifted into 2hi
Normally I get that clunk when checking to make sure the 4Lo still engages on my 04 Tahoe. I don't get it in the other transfer case engagements.

I hear ya,I get no sound on my 02 2500hd,but I switch before any situation,no tension,get it where you need it,do the chore,get it done, back to 2 hi when all is clear,they are strong,but I always think of longevity

I wouldn't be using the "Auto 4wd" option you mentioned as using that they have a clutch pack that will wear out faster than normal according to my local transmission shop. They've been rebuilding transmissions, transfer cases, newer transmissions as well with the centrifugal force, can't recall the correct name of them but they're pretty much saturated in the market anymore and have their share of issues as well.

Back to the post. Running Auto 4wd wears the clutch pack out whereas engaging 4Hi keeps it locked in and no clutch pack to wear out. It don't sound as if this is your issue.

On a side note has this truck had the pump rub issue addressed where the clip fails in the back of the transfer case and rubs a hole in the transfer case ultimately leaking the transfer case fluid out. IF you're lucky it rubs a hole in the top half of the rear half and you don't burn the transfer case up.

I bought a newer revised aftermarket transfer case pump from merchantautomotive.com and the pump makes up for what GM failed at and that was the pump running smoothly as they make a bigger pump that fills the area in there and is machined. They replace a lot of them on diesel's so for my Gasser it was a no brainier.


Hope with some of the information I was able to help some. Let us know what comes of it.

Also check the U-Joints really well as I've had them rusted and causing binding, vibrations and other various things at different times.

Have you drained the front differential or sucked the fluid out in awhile as it's good to change the fluid out.

IS this truck used for Plowing by chance?

There is no auto 4wd option, the scan tool could not connect to the transfer case, it had it listed as an auto 4wd model, but it is the old school style.

 

No issue with the transfer case before now

 

U-joints have been checked, double checked and triple checked

 

When I checked the transfer case fluid it seemed clean, but I haven't swapped that fluid out, the sound was occurring after changing from 4hi to 2hi, and now the sound is happening during deceleration and some acceleration, and there's a rumbling/growling when driving forward.

 

The truck has never been used for plowing

 

Tonight I guess it didn't quite want to move in reverse, but I think that is an unrelated brake thing, as apparently the drums didn't want to slide on easily, so I am going to have him check the brake thing tomorrow.

 

I am going to try unplugging the actuator and running it when I get a chance, I am beginning to think the shift fork in the axle is part of it

I would just call a transmission shop. If you call with the right attitude and keep it short most shops will gladly help you with a little bit of information over the phone especially if they see that you're trying to handle it yourself. My local shop works with me but they also know I refer customers to them and I will also bring anything I can't handle to them. We all have to rely on each other out here as there may be attacking a shop that has the answer to this solution and 10 other people looking for it.

Automobile repair industry is a great industry but as a whole whether it's backyard enthusiast, DIY, independent repair shops and dealerships we all need to start networking together for the benefit of us all because there's more than enough work to go around out there.
